Here it is so far, still have to put a clear coat over the whole thing and then complete the handle. Its my first prop I have made, and I really like how it is turing out. I'll post another pic when I am done with it.

what'd you use? did you ever end up finding that moldable plastic stuff?

i used 1/2" thick shelving material. It took awhile had to get it sanded down to come to an edge. Yes it is very sharp, and a little heavy. I have to put a clear coat finish on it, to seal it, and do some fabric and tape for the handle and its done.
